This is a clear sign lean mixture mixture.
Have you sealed the AF box properly (I mean the PAV outlet). On the stock setup I have 2 full turns out and it seems perfect.

i did. On the intake side, i am sure there is no leakage. How to check if there is any leakage on the header side? will header leak cause lean mixture?

There is a small nozal coming out from the carb manifold, I hope that is also properly sealed and there is no leak on the manifold the your best bet is to visit a competent mechanic.
I have no idea about mechanic in Chennai.

The one you mentioned is a small one pointing downwards right? that one is also sealed. Will check with some mechanic. Thank you so much for sparing your time to help me out. will post the cause once it is rectified.

Fitted luggage rack of TVS xl super on to my motorcycle. It is mounted on the rear seat frame. The holes of bolts on seat frame matches exactly on one side of the carrier. The holes size in carrier is bigger than that of seat frame, hence need to use bigger washers. On the outer size, need to fabricate a small bracket on both side to connect it to the seat frame. It super solid and can carry heavy luggages. The sides of carrier is having metal pipes which can be altered easily to accomodate panniers.

It looks great and must be very useful.
For the air input pipe you can buy a plumbing coupler i.e. 40 to 50 MM. it is a direct fit to the existing pipe to the new one. no need of taping at the joint.

No solution found so far. Mine is partially converted to carb, hence may be some thing related to ignition timing. Even mech did all the checks and he couldn't find any leak . Any idea from where can i source a 20 size pilot jet for ucd33 carb?

bajaj pulsar 180 has a pilot jet of 17.5 and I m using the same. You may get it from bajaj dealer.

That is a very valuable info. I will try that and let you know the result. From my research, i found stock runs on 15 pilot jet and 125 main. Please correct me if i am wrong. I think 17.5 will be perfect. May be that is the reason you are getting correct AFR on 2.5 turn.
